Screws And Washers: When Exposed Fastener Metal Needs Work

Most of the metal roofs around Webster are held on by screws you can see. Look up at a barn, a shop or a good share of the houses out this way and there they are, rows of hex heads marching across the panel in a grid. That is an exposed-fastener roof, and 5V-crimp and ultra-rib panels are the common versions of it out here.

It is a good system. It goes on efficiently, it handles Florida wind when it is installed right, and it lasts a long time. But it has one honest weakness, and if you own one it is the single most useful thing to understand about your roof: the panel almost never fails first. The fastener does.

What is actually going on up there

Every one of those screws goes through the panel and into the purlin or the decking underneath, and between the screw head and the panel there is a small rubber or synthetic washer. That washer is the seal. It squashes down when the screw is driven, fills the space around the shank, and keeps water from following the screw into the hole it just made.

The washer is doing that job in Florida sun, under panels that expand in the afternoon heat and contract overnight, every single day, for years. Rubber under ultraviolet light and constant thermal movement does not last as long as steel does. That is not a defect in the roof, it is the nature of the assembly. The metal will outlive the seals, and everybody who installs these panels knows it.

The three ways it goes wrong

The washer hardens and cracks. It goes from a compliant gasket to a brittle ring that no longer conforms to anything. Water starts wicking down the shank in small amounts, usually not enough to make a puddle inside, just enough to keep the purlin damp and slowly rust the fastener from the inside out.

The screw backs out. Thermal cycling works fasteners loose over time, especially on long panel runs where the movement is greatest. You end up with a head standing a fraction of an inch proud, the washer no longer compressed against anything, and an open path straight through the roof. From the ground this is invisible. From on the roof it is obvious in about ten seconds.

The screw was overdriven at install. This one is not weather, it is workmanship. Drive a screw too hard and the washer gets crushed sideways out from under the head, or the panel dimples and the seal never seats flat. It fails years earlier than the ones next to it. When we find a roof where some screws are fine and a scattered handful are weeping, overdriving is usually the story.

Maintenance or replacement: the honest dividing line

This is the question people actually call about, and there is a reasonably clear answer.

If the panels themselves are sound, meaning the coating is intact, there is no significant rust through the metal, the ribs are straight and nothing is oil-canned or lifted, then a fastener problem is a maintenance problem. It does not matter much whether it is ten screws or two hundred. Screws are a consumable. Replacing them is real work, but it is a fraction of the cost of a new roof and it buys you years.

The usual approach is oversized replacement fasteners: a slightly larger diameter screw with a fresh washer that bites into sound material rather than reusing the tired hole. Where a hole has already been enlarged or the metal around it is damaged, that gets addressed on its own terms rather than by driving a bigger screw and hoping.

The picture changes when the metal has gone. Rust that has eaten through the panel, edges that are lacy, panel bottoms sitting against a wet purlin and corroding from below, coating that has chalked off across whole sections: at that point you are not fixing seals on a good roof, you are putting new seals on a roof that is finished. A screw through a rusted panel does not hold, because there is nothing left to hold it.

The other replacement trigger is arithmetic rather than damage. When enough of a roof needs attention at once, the labor of working across the whole surface starts to approach the cost of just re-covering it with new panels and getting a fresh warranty out of the deal. We will tell you when a job has crossed that line, and we will tell you when it has not. If the answer is that you should spend a modest amount now and revisit it in several years, that is what the written quote will say.

What you can check from the ground, and what you cannot

Some of this you can assess yourself without going anywhere near a ladder, and it is worth doing once a year.

From the yard, with binoculars if you have them, look along the panel runs at a low angle rather than straight on. Screw heads standing proud of the surface show up as a break in an otherwise even line. Look for rust streaks running downhill from individual fasteners, which is a tell that the seal has been leaking for a while. Look at the ridge and the eave, where movement is greatest.

If the building is open framed, and around here many of them are, go inside on a bright day and look up. Daylight through a fastener hole is unambiguous. Rust staining on a purlin under a specific screw is unambiguous. This is the single best thing about barns and shops: the diagnosis is free and it takes five minutes.

What you cannot judge from below is condition of the washer itself, whether the metal around a fastener has thinned, or whether a panel that looks fine has corrosion starting on its underside. That needs somebody up there with hands on it, which is what a roof inspection in Webster is for. There is no charge for that and there is nothing attached to it.

Timing, and why waiting is different here than elsewhere

A fastener that has just started weeping is cheap to deal with. The same fastener two years later has often rusted the purlin below it, and now there is wood or steel to address as well as a screw. That progression is slow and quiet and it is the reason we would rather look at a metal roof early than be called about a stain.

It is also worth doing before storm season rather than during it. A screw that is already backed out is a screw that gives wind something to work with, and a panel edge lifts from the fastener line, not from the middle. Why this is easy work for us specifically

Fastener work is not a big-ticket job. That is exactly why some outfits are not interested in it, and why a crew driving from an hour away has to make it worth the trip somehow, usually by finding a bigger reason to be there.
